The accidental discovery of cappuccino
This whole cappuccino color happened because I messed up a dye batch last year. Customer wanted a specific dark brown flat cap, and I was mixing colors in my workshop trying to match his sample. Added too much of the lighter base and not enough of the darker pigment.
Instead of the deep brown I was aiming for, got this warmer cappuccino shade that reminded me of coffee foam. Almost threw the whole batch out, but something about this cocoa brown just looked right when I held it against my other materials.
Why cotton works for flat caps
Spent years thinking flat caps had to be wool to look authentic. That's how traditional English and Irish flat caps were made, so I stuck with wool for everything. Then customers from warmer places started asking for lighter options they could wear in spring and summer.
This cotton I use now has just the right weight - heavy enough to hold proper flat cap shape but breathable enough for year-round wear. The cotton lining I add makes wearing comfortable for hours without that scratchy feeling some materials give you.
Traditional flat cap construction
Each cappuccino flat cap gets the classic flat cap treatment. Two main panels for the crown, carefully shaped brim that provides actual sun protection. Takes me about three hours per hat - cutting the pieces to exact measurements, sewing everything together, getting that brim curve just right.
The construction is simpler than newsboy caps but requires more precision. Flat caps don't have multiple panels to hide small mistakes, so every cut and stitch has to be perfect. This cocoa brown cotton is forgiving to work with though - doesn't fray as easily as some other materials.
